Stellite - breakage/crumble

Has anyone ran across this. Been using the old Jacobson Plasma system for decades now, 3/32" flux core wire MC6, and never had a problem. Over the last few months now, we have been getting random corner breakage ( several in a section of saw, then one here or there). Gone over the machine and annealer ... everything seems as it should. With a fresh file, the tips can normally be filed with a bit of effort. Lately they just seem hard, like trying to file glass (almost like MC12). Tried different spools of stellite from supplier and some tip jobs seem slightly better as far as breakage, but for the most part the tips just seem harder. We never drop the entire tip as the annealing is being done as usual and everything looks good. Is it possible the problem could be with the stellite itself?

The key here may be where you stated that tips seem harder to file......First look would be at annealer and make sure you are getting dull red over compete tip......#2...... try a double anneal on one saw and see how it files and behaves in the cut...............#3....... try a different brand of stellite..........#4....Make sure that stellite is cleanly filling in top of tooth with no un-noticed pockets.........#5........Make sure grinder and side grinder is not overheating tip by hogging to much material, to little coolant, etc....All these are things you probably have already tried.......but thought I would pass along............good luck
